Metal 3D Printing Powder Sintering Process

September. 26, 2025

1. Pre-Processing Stage

● Powder Preparation:
- Metal powders must meet requirements such as high sphericity, low oxygen content, and appropriate particle size (typically 15–45 μm). Common materials include titanium alloys (Ti6Al4V), stainless steel (316L), aluminum alloys, and nickel-based alloys (Inconel).
- Powders must be dried to prevent clumping or oxidation.

● Model Slicing & Path Planning:
- The 3D model is sliced into layers (typical layer thickness: 20–100 μm), generating laser/electron beam scanning paths and process parameters (power, speed, hatch spacing, etc.).

● Machine Preheating & Atmosphere Control:
- The build chamber is preheated (EBM requires 500–1000°C to reduce residual stress).
- Inert gas (argon, nitrogen) or a vacuum (essential for EBM) is used to prevent powder oxidation.

2. Sintering/Melting Process

● Powder Spreading:
- A recoater blade or roller spreads a thin, uniform layer of powder over the build platform (layer thickness matches the sliced model).

● Energy Beam Scanning:
- DMLS: A high-power laser (e.g., 200–400W) selectively melts the powder following the predefined path (laser spot diameter ~50–100 μm).
- EBM: An electron beam scans and melts the powder under electromagnetic control, suitable for high-melting-point metals.

● Melt Pool Control:
- The melt pool temperature can reach thousands of degrees; energy input must be precisely controlled to avoid balling (unmelted particle clusters) or overheating.
- Scanning strategies (e.g., checkerboard, stripe patterns) help reduce thermal stress.

● Layer-by-Layer Repetition:
- The build platform lowers by one layer thickness, and the process repeats until the part is complete.

3. Post-Processing Stage

● Cooling & Part Removal:
- Slow cooling in a controlled atmosphere prevents cracking (critical for titanium alloys).
- The part is extracted, and unused powder is recycled (sieved and dried for reuse).

● Heat Treatment:
- Annealing: Relieves residual stress and improves mechanical properties.
- Hot Isostatic Pressing (HIP): Eliminates internal porosity (achieving >99.9% density).

● Machining & Surface Finishing:
- Support structures are removed, and CNC machining/polishing is applied to meet dimensional tolerances (as-sintered parts typically require ±0.1 mm compensation).
- Surface treatments (e.g., sandblasting, electropolishing) improve roughness (initial Ra ~10–30 μm).
